Your results for the large assembly don't make sense after what I was told by the people at Adobe. Acrobat 3D is supposed to shrink file size, not increase it. I'm going to have to delve into that some more when I have the time.

In fact the only way I was able to get a really large file to render is with the large assembly conversion. Of course this is also just in the things I tested, so hopefully someone else will be able to show some different or similar results.
I'll send you some screenshots of the file sizes i got.
